Has anyone tried putting a performance chip, (or use of a programmer) in their car to extract better mileage ? My other car is a ford expedition with a 5.4l engine and it is terrible on gas.

What year is it?
I wouldn't expect any miracles, regardless of what you do with the PCM program...btw, you'll have to reprogram it if you change anything...there are no "chips" in any later('95>) vehicles....

It is a 2002 4wheel drive. I do not really drive that much. I wanted to trade it towards a smaller car but the trade values are not good for big SUV's. I thought if I could get 3-5 mpg difference it would be worth investing in a chip or programmer and just keep the ford.

3-5 mpg improvement would be a miracle, to me!
The best you can do is make sure it is tuned up properly, and has a clean air filter.
In the "old" days, you could remove the front driveshaft on a 4x4, and get a little better mileage, but the newer ones you can't do that. If you remove the front shaft, the vehicle won't move, unless you "lock" the t-case in 4wd...

I'll check tomorrow and see if there are any FoMoCo re-flashes for a fuel consumption issue...ya never know...
